Industrial Sensor Selection: A Practical Guide

How to select sensing principle, electrical output, range, accuracy, environmental rating, and mechanical installation.

Sensors connect the physical process to the control system. A mismatch in sensing principle, range, output, connection, or environmental rating can produce unreliable detection or unsafe process information.

Choose the sensing principle

Inductive sensors detect metal; capacitive sensors can detect more materials; photoelectric sensors provide several long-range detection modes. Pressure, temperature, level, and flow instruments require a technology suited to the process medium and operating range.

Match the electrical interface

  • Supply voltage and current
  • PNP, NPN, relay, two-wire, NO, or NC output
  • 4–20 mA, voltage, pulse, resistance, or digital protocol
  • Connector pinout, cable type, and loop power

Set range and performance

Define accuracy, repeatability, hysteresis, drift, response time, and calibration needs. An unnecessarily wide range can reduce useful resolution.

Account for environment and fit

Review temperature, pressure, vibration, ingress protection, chemicals, hazardous-area requirements, corrosion, UV exposure, thread, flange, probe length, housing, cable exit, and mounting space.
